How big of a case do I need if i wanted to switch my PC's over to server racks in order to fit a full size GPU / Power Supply etc? Is 4U the best size or will a smaller one work?

You could probably get away with using a 3U, might require a riser card. I have a 4U and it seems extremely spacious for the stuff I have in it.

Depends on the computer. I'm moving my stuff from a Lian-Li PC70 (which re-defines the term spacious), to a 4U rack, and it's a very tight fit. Cooling is especially a concern - I had to get creative to keep temps down. Rack cases tend to have to be loud to achieve the same cooling as a well designed tower.
