looking into building an an aluminum case now to improve upon my plexiglass one. I would like to see some, and possibly ideas for thickness, corners, and possibly bending.

I would like to try for rounded edges. Is this feasable? If the fram was made well, simply bending it would be easy enough, right?

I want to round the corners like the TJ07 .

Also looking for some info on edges, and best tools to use for cutting and such, never worked with aluminum but looking for the challenge of a new material.

Building a whole case from flat sheets of aluminum would be almost impossible without the right tools (cutters, benders, drills, punches, welding and grinding stuff)... if you want it to look good.

Here's an idea... If the school that you go to has a decent metal shop you could buy the materials and have the metal shop students build it to your specs. If it turns out good, buy them a box of donuts.

When I was in college, the electronics classes I was in did this stuff... design a widget somebody wanted and build it. People who wanted a project supplied the specs and material. They got what they wanted, and student got an "A'" for doing the project.

But its otherwise not really feasable?

Depends on the tools you have available. I don't have the equipment to cut a sheet of aluminum, bend it into a PC case shape and weld/grind/screw it together so all the pieces fit.
