Im doing a simple little mod on an Antec Sonata Case, actually just to the front door, what would be the best method for cutting the plastic front door? Im trying to cut letters out and I want to pay as much attention to detail as possible. I already have the door taped up and the letters stenciled on, its just a matter of cutting. Also whats the best method for molding plexiglass to the curve of the inside of the door? Just heat it up and bend it? Thanks in advance!

Not too sure about the letters, first thing that comes to mind is a Dremel, but I don't know if it will morph the plastic, and just cut through it, and melt a little of it like plexiglass.

dremel should be fine. Jigsaw will work if the detail is not too small, use a dremel for details there... Just don't use a really high speed and take it slow and you should be ok. I would try it on a scrap piece of similar plastic first, though.

Thats the problem though...i don't have a spare peice of plastic to try cutting...and unfortunatly the letters are sort of detailed...if only because they are a little thin in some places. I'm Putting the letters Sigma, Phi, and Epsilon on the front, i used the symbol font at size 250ish to create the stencile, to give you an idea of what im trying to accomplish.

i have a little method that i do when doing detailed cuts on plastic... attempt this idea ONLY if you have overloads of time

take a paper clip, bend out a pin part, wrap a small piece of napkin around it, light a candle, heat one side... then take that heated end and touch the plastic, it will melt and cut thru like cake... now, depending on the area u want to cut, it may take hours but this allows precision... however, it leaves melted blobs of plastic on the sides so depending on the size of the shape you are cutting, you can probably file the side down

yea yea, i kno... it sounds a lil stupid but i only use this to melt small holes for mods every once in a while if it has to be accurate... ive used this method on keyboard mods, mouse mods, etc... works good but for big projects, save up some time and lotsa patience

I managed to find a dremel in my garage with the snake extension thing and some cutting discs...i got the rough stuff done, im gonna use a file to do the thinner stuff i think and use a drill bit to do the finer areas that need to be cut, the paper clip might be worth a try too, thanks.
