Adaptec 3085 woes

Hi guys,

I'm in the middle of a controller migration that looks like it might have gone bad. I decided last month that I was going to replace my Adaptec 3085 with an Areca 1680 + HP SAS expander as I was reaching the capacity of my current set up (and the Adaptec software/support is driving me nuts).

I currently have a 3x1.5TB raid5 (vol#1) and a 5x1.5TB raid5 array (vol#2). With the swap over to then new controller I'd planned on moving the data on vol#1 to a 2.5TB backup drive. On the Areca controller I have a new 3x2TB Raid5 array, onto which I was going to temporarily copy some of the contents of vol#2 (there is some data on there I can easily replace by re-ripping the original blu-rays again). I'd then build a new array using the old 1.5TB disks possibly even raid6, and then shuffle the data back around.

Anyway, long story short I'd been using a WD green drive as a short term replacement to a drive which died some months back (HDD shortage had only the green in stock and I needed the array back up). Since using the WD green I've learnt about WDTLER as this drive keeps dropping out of Vol#2 where it is used (I'd not fixed it though as you'll see). My problem is that today was move day and the WD green dropped from Vol#2. Worse still for some crazy reason the adaptec controller started to rebuild the array using a disk from Vol#1! Not wanting that to happen I pulled the disk from its cage (wondering if it was too late for the data on the disk anyway) to discover that I'd grabbed the wrong disk and pulled a second disk from Vol#2. Now Vol#1 is showing as degraded and Vol#2 is offline. Putting the disk back in hasn't brought the array back up though.

I've not tried any steps to remedy yet, I figure at this point it is safer to stop and take stock before I do something even more stupid, so I've powered everything down. I think that I'm going to try to skip any rebuilding as that would take days, but I wondered if anyone had faced a similar situation and could suggest some next steps?

A lot depends on how long the array was rebuilding with the incorrect disk and what point it was at when you pulled the second vol#2 disk, but things do not sound good. Before you do anything, talk to jus or houkouonchi as they are both the Areca experts here and the people I would go to for Areca issues.
 
The array was literally only rebuilding for seconds, I'd powered the server down to install the Arcea card. Rebooted and gone into the Adaptec BIOS as the array reported a change of configuration.

Just to point out though, it's the Adaptec card I'm having issues with not the Arcea.

I figure that I'll try starting it up when I get some time with the dropped WD disk out and all the Vol#1 disks removed. If the controller doesn't recognise that Vol#2 has enough disks to run degraded then I'll try forcing it online.

Update: I was able to successfully force the arrays back online in the BIOS manager, however the I couldn't get the disks back into the array. Thankfully though I was able to copy everything I needed from the degraded arrays to the new arrays. I still haven't been able to come up with a viable reason for the Adaptec card taking a healthy disk from a different array, but at this point it doesn't matter.
