tools to cut your case????

roto-zips are nice ( but scary) . Use a jigsaw if you have the right blade.
 
dremel and a hack saw are good use the dremel to start the cut and then use that as a guid and cut with the hacksaw good for aluminum

They work GREAT! They suck for round holes though, but can cut curves very well. Get the right blades and the jigsaw will be way faster than a dremal. The only time I used a dremel on my son's case was for fine details or when there was too little base metal to support the jigsaw.
 
I just got through with a mod, and the jigsaw works great. Get blades that have about 32teeth per inch, it will say it on the package. Also, you will have to learn some technique. I find it works best to drill a hole where you want to start. Stick the blade in the hole and make sure everything is supported well. Pull the trigger and let it run up to full speed and then start your cut. Like butter!
 
I am in the middle of my "Escape from Dell Hell" mod, and so far my list of tools has included:

Screwdrivers, pliers (standard and needlenose), my collection of sheet metal tools from back in the day, and, of course, my trusty Dremel of Doom. :)

I am sure that my jigsaw and and a drill will be used at some point... it is mostly a what type of tool does the best at the time kind of thing.

and sometimes Metal Cutting blades on Radial Arm Saw, Table Saw and Circiular Saw
 
I got some diamond cutting bits for my Dremel a while back, and have been using the same one for like 5 years now. They WILL NOT wear out! When I bought them they were extremely expensive, and were on closeout. They came in a blue plastic pack, and 4 were $30. They are around twice the size of a regular Dremel cutting disk.
 
a word about diamond cutting implements

I use lot of dimaond blades and bits, largely for stone cutting
the trick to longevity is the rpms, while the diamonds themselves dont wear the bed materials can and the diamonds come loose, so keeping the bit\blade cool and ejected material away form the bit\blade makes all the difference, follow the rpm directives ;)
 
I havent used them for that, but on the package will be an optimum rpm listting
main trick is let the diamonds do the cutting not force the blade\bit that accelerates the wear of the material the diamonds are embedded in.

stone is generally pretty bad since your powdering the stone and it is then an abrasive and its in the cut or hole with the blade\bit (you generally run water to flush it out and cool the blade\bit) as opposed to grinding where most of the removed material is immediately ejected but heat is still your enemy as is to great a lateral force
 
Hey, if you want to go really hardcore, you can get a 4 or 4.5 inch electric grinder, then get cutting wheels for it (versus grinding wheels). Don't blame me, though, if you can't control it, or get so excited by the cutting possibilities that you chop your case into little itty-bitty bits!! :eek: LOL
 
Application drives what I'm using on cases I work on.

Jigsaw, Dremel, Drill press, hand drill, various bits, hole saw, dremel (I use it mostly for edge cleanup or very small jobs)

I have found that most of them are junk .. the dremel branded ones are good, but the last bunch of cheap ones I used were not very good on steel. Now I stay clear of diamond wheels. Also Ice Czar is right about RPM settings but this applies to ALL types of bits not just diamond.

Really it all comes down to what you are doing. If you dont need detail, go with a jigsaw. Scrollsaws work really well for most things and can give you a great amount of detail. Use the Dremel to do the fine details and cleanup. Also a jeweler's saw can give you the best detail, but I wouldn't want to cut a large area with one.
 
For round holes I would reccomend an electricians knockout punch, doesn't get any cleaner or easier than that. Comes in 1/2" thru 4", although the rating is id pipe size, which makes the actual hole a bit larger
 
could you give me a link to a knockout punch....plz...

i looked and found a couple of them....but want to make sure that they were the right things.....before i buy ones of them....

Here is what they look like, however they can be quite expensive, especially above the 2" range. I'd sell my full hydraulic set for $800 if I had an offer lol.

Point being, if you need just a hole or two punched, I'd recomend asking your local electrical contractor to do it for you, or posibly rent one at the rental store. I'm not sure if Home Depot etc have them for rent, but that would be the way to go. If your doing tons of 3" to 4" holes, then look into a hydraulic set, or at worst a manual wrench one which can be a pain to turn the screw.
 
Forgot to mention another method, and that being a hole saw with metal cutting teeth. This is the only way for aluminum, (knockout won't work on al.)

Can be a little tricky in larger sizes and reguires a 1/2" drill motor. If the drill "hangs up it can be a problem for the wrist. However beats the hell out of a hacksaw, dremel, or jig saw for a clean round professional hole.

If using a holesaw the hole needs to cleaned up with a halfround file to take off the razor sharp edges left behind. Again a 4" hole saw with the arbor is not cheep, but a lot less than a knockout.

IFIRC 80mm fan = 3" conduit knockout, 120mm= 4"conduit knockout (may be a bit small). This should be verified prior to using a KO, or appropriate holesaw, as it's been quite some time since I've done this for electrical equipment cooling.
