I was planning on going the "easy" route of just buying the DangerDen shroud with my double heatercore purchase but black_b[ ]x's review of the shroud makes it seem like a complete ripoff waste of money purchase,

"Heatercore shroud: Unless you want the clear acrylic look, make your own. If I had seen pictures of it, I would have done that instead. Mounting hardware sucks again: long nylon threaded posts and nylon nuts... not so easy to put together because the ends of some posts were soft and poorly formed. The posts bend very easily, and probably also stretch if overtightened. Also, the holes for mounting the fans are small, it would be difficult to find something small enough to fit through the holes, yet long enough to pass through the heatercore and the fans. I'm afraid to drill larger holes into the acylic shroud, not sure if it would crack (i believe they laser cut their holes)."

That's not something I want to have to deal with. What I'm wondering is how do you make a good shroud or where can I buy one?

I believe all the holes are 1/8" wide.

^the standoff between the shroud and the face of the core on the DD shroud is not enough.

the one I made in the thread you linked to was a royal PITA. It is an external shell made from a single 22 gauge metal sheet - the slots were cut for the corners which were then tabbed and silver soldered to make it seamless (the silver solder I used is rated for 11,000psi shear strength). on the inside, it has another metal venturi shroud (also metal/silver soldered) that is mounted to the underside of the exterior housing on one side and the face of the core on the other side. Vapco cork tape was added here and there to make the entire assembly airtight so there is no airloss anywhere.

that being said, you can make a decent shroud with a little effort provided you have the correct tools and adhesives. 1/4" plexi can be used to make a damn solid shroud. If you design a box-shaped shroud, you just need to cut a top plate that is basically the same size as the face of the core and then attach 4 sides to it with solvent cement. Once the solvent cement is fully cured, you can sand it and paint it as needed.

I made a shroud for my current caprice core out of plastic sheet and epoxy, it was easy and works well

looks nice giblet. Can I ask where you got the plastic sheet? I'm doing another project and that would come in quite handy, especially if it could be heated/molded to shape (even just a little).

I had thought about making the shroud standoff greater, I think my best option is to just make a 1/2" or so insert that goes between the shroud and the core. I'll probably end up using duct tape to seal it because I don't have a case window :)
 
I got the plastic sheet at a hobby store. I doubt that particular sheet can be molded, but it might be possible with other types.

If at all possible, you should make your shroud depth more than 1/2". More is better in this case, in fact I'd love to have a 2' shroud (aka windtunnel)
