My old tower case has a couple worn out hole. I think the case is made of mild steel. What size screw should I use instead of the regular computer screws (or if there is a repair that can be done to the holes I'm open to that also)? Currently the coarse thread screws are in the case. TIA

Most likely, 6-32 I'd guess, but maybe not. You should probably take some of the case screws (more than one in case those are also damaged) to the local hardware store. The screw aisle usually will have a thing you can use to check the screws and verify the size.

You can try repairing the case's screw holes with a tap, readily available online (example) or at the hardware store.

Seriously though, take one you do have to a hardware store for a match. It could be metric or standard.

6-32 has been the standard for case screws for ages. You'll probably need something a little bigger for a worn out/damaged hole. So one size up. You'll want good hard steel and will probably have to force it in. You'll probably have to crank on it. It'll probably have to cut new threads.

Thanks for the suggestions. I used some M4-.70x6 (metric) screws. They seem to be the next size up. Just cranked them in. Is the chassis in fact mild steel? I have noticed little splinters and black residue coming from the holes. WTF is that black stuff?

Powder coat would be my guess

If it's like old computer cases, it's probably got a protective coating or plating to help prevent rust. In any case, you're gonna be removing or displacing material to make new threads.

If there is a coating, that's coming off first, a plating might also if it's thick enough and poorly bonded. After that, metal will work-harden and chip off as you go. Either way, you are generating lots of heat (especially if going without lube), so some scorching on anything that can be scorched is to be expected.
