Will the final case have rounded corners or the current 45 degree corners?
I'm assuming its easier to get the wrap around for the front/back panel using the current method and probably a darned sight cheaper for prototyping.
I'm not an expert but the thermistor will be part of an electronic circuit controlling the current supplied to the fan.
The resistance of a thermistor is quite high and will only pass a very small current (mA).
I'm wondering whether the galloping noise is related to the thermistor control.
As the heat sink warms up the voltage to the fan reaches a point where it starts, this then immediately cools the heat sink down and it stops. One could reach a steady state where the fan is starting and stopping...
If you disconnect the fan there will be no load on the circuit and it may just go to 12v.
Does the PSU detect the fan speed, if so it will detect 0 rpm and increase the voltage until it starts.
I have a new Silverstone Sugo SG13 and it looked as if it didn't have any LED's.
Instead of having the LED's on the front they are recessed under the bottom of the front panel and give off a subdued reflected glow.
I will probably do something similar on my A4 :)

You can get a dual color LED (red/blue) with 3 pins, one pin is common.
Attaching the other two pins to HDD and Power would mean either blue (or red) for power and it would go purple when HDD is active (both illuminated).
I believe there are other color combinations available.
