I finally got some time with the holiday to look at this issue some more and it appears to have been a bad BIOS image all along. I attempted to update to the latest 0085 revision using the exe method, but it failed and left the board non-posting. So I followed the recovery method...

You said you had looked at conformal coating, but did you also look at protecting the connectors with dielectric grease?
