So, after fierce fighting i have managed to bring the smart-failing drive back to ok state for controler to recognize it, nokia ca-72 cable, battery and some soldering and i was able to reset smart sector.

drescherjm, your idea is flawless for linux sw raid. unfortunatelly, as i suggested in 1), 3ware controller takes care about drive serial numbers and wont let fool itself that easily, thats where the 3ware DCB and hexeditor comes in place. But, i can not be sure fooling the serial numbers on...

i have nasty problem with 3ware 9690sa 8 1TB drive raid-5 setup (4x Seagate, 4x WD). Last night, array stopped working, i dont know why this happens, but each 3-4 months some WD drives are kicked off the array, i reboot the machine, array rebuilds and its fine.
