I actually had good luck shipping a completed antec 300 build. I used the stock foam and box, then filled all the voids with packing peanuts from a newegg shipment :).
I also had some antistatic bubble wrap that I put in the case, to keep things from getting jostled around.

What are you using to play your movies? I can decode 720p HD movies on my old Merom core2 laptop and I haven't noticed any problems with stuttering.

Personally, I think you could get away with not sanding at all, or just sanding at the very end with 2500 grit, then a rubbing compound, then a polish.
