Ive had a 2496 for about 18 months now and its been perfect the whole way, no issues at all . Might try something higher up the m-audio ladder in future but for now the 2496 will do me fine :)
The problem is you've had 3 different people handle the case who obviously don't communicate. As others have said, just call them on the hellophone and start yelling, works all the time.
I'm pretty sure that the RCA speaker wires were used with the original batch of z5500s but they removed them and went back to normal black/red speaker wire so people could cut it to length.

The general rule with heatsinks IMO is the more surface area the better, mass of the fins doesnt weigh in nearly as much as the amount of surface area they provide.

Simple answer: A cheaper card (AV-710 for less than $40 for example) is able to output just as good if not better digital signal than the X-Fi.
The Z5500 has just as good if not better DAC (digital-analog-converter) than the X-Fi plus your minimising the possible interference the signal...

Just use the X-Fi's digital-out, itll sound the same as the optical (same 1's and 0's). Ive got mine running through digital on a M-Audio 2496 and the z5500s sound excellent.
Only thing is you cant use them to power headphones to any degree, but apart from that theyre awesome.

ive used a cobalt flux and its friggin awesome, even better than the arcade machines id say. Its built incredibly solid and you can use it your shoes on which is a nice change to most other pads which break after a couple of weeks.
