Right now i have one caviar blue 640gb
was wondering if i should pick up a pair of caviar black 640gb to go along with it or get one 1TB black?
could i raid blue and black?

I wouldn't mix and match models like blue and black for raiding. It's generally better to have 2 fairly closely matched drives.
Two 640GB Black's stripe raided would be faster (though have a higher chance of failure) than a single 1TB Black.

hmm idk if ill use raid that much?
the things i have are in physical storage (minidvs)
so if i dont raid would 1 TB be better as it is cheaper?

If you are not going to be using RAID much, why spend more money on a smaller drive? If storage is what's important to you and/or money get the 1 TB. Even if performance is something you desire, I have read that RAID has negligible real world effects. RAID is not backup, nor will it ever be. It is a protective measure against physical disk failure.

If you are talking RAID 0, and I assume he is, it's not even a protection against disk failure, it's an increased risk.
